I'm almost done putting a navi 5.4 into my 2003 mach 1. I need this to be street legal. (just needs to pass the emissions test) I'm using the cobra jet intake manifold with MMR plates.

Any ideas on hooking the egr to a plastic intake?
Thoughts on running the exhaust gas through a cooler like on some diesel engines?
Anyone pass emissions with the egr blocked off?

Anyone else interested in doing this project I will do the best I can to answer questions. not going to do a write up, but i'll tell you this is a fun and fairly easy project.

5.4beast,
I pondered this for some time when I did my 5.4 DOHC swap. I didn't come up with anything feasible. The 4.6 recirculates the exhaust gases through the back of the upper plenum and then down into the plastic manifold. If you could route metal tubing to the front of the coyote manifold and through the throttle body then I don't see why it wouldn't work. Thankfully I don't have emissions regulations to worry about here. Best of luck with figuring this one out!
