    Milling down a head is going to change compression a little bit (not sure how much your talking about going here) so it'd probably be best to match them. Not sure how much you could mill off w/out it mattering.

    Drive train noise from the rearend...

    The rear end gears I have are kind of sloppy and after the aluminum drive shaft went on, it turned into a giant microphone for the clunk sound they made every so often. Time for a rebuild here :) not sure if thats even close to what you are hearing just a thought.

    replacing lifters a must??

    with non roller lifters yes because the flat tappets and the cam wear into each other but with rollers don't sweat it, is cheap insurance of course to swap em out but if they arn't ticking and you don't want to spend the cash I wouldn't worry about it.

    If your gasket kit says you have end seals #95504 and #95505 then its the rubber end seals, just happened to have my intake yanked off and thats the numbers stamped on em :) Summit has the kit here don't know if anyone just sells the end seals...

    The new one you install won't be plastic and definitely wont break, the 1 piece metal replacements are much better and then you just use a firewall adjuster with it since the pedal won't self adjust anymore. I agree this is probably your problem.
