when switching from 1.94 valved heads to 2.02 valves do you always have to fly cut the pistons?

You'll have to make sure there is enough clearance between the pistons and valves if you don't.

depends on a number of factors. only way to know for sure is to measure. trick flow twisted wedges are 'gauranteed' to fit stock pistons with 2.02 valves because of their chamber design. other aluminum head manufacturers will tell you their heads will usually fit stock pistons but they can't gaurantee it.

however, unless you're getting a sick deal, I wouldn't bother. Edelbrock told me the difference in power between their 1.94 and 2.02 valved Performer RPMs was under 5 hp. Definitely no reason to spend hundreds of dollars, thats for sure.
