I had just rebuilt this last year but never had a 4th gear syncro. I have a new 4th gear synco and was installing it but had a question. The one I took out was resting against the main shaft I.E. not touching the cone. The new one is real close to touching the input shaft as well.......see pic.

does this look normal? it measured .032 thousands. old one was dead against...what might have caused the old one to fail or not work at all.

Well if you take that ring off (It's called a blocker ring) you'll see a friction material linign the inside. This is what pressed against the cone and slows down or speeds up the gear (or in this case input shaft)

As the friction material wears, the blocker ring will come closer to the cone until there is nothing left. When that happens, it will be up against it and won't be able to slow or speed up the gear. Then you get grinding.

If you look at your old blocker ring, the friction lining inside is probably worn down to nothing compared to the new one.

Make sure you check the dog teeth of the input shaft. Those are the teeth that look like monopoly houses. They should be crisp looking with pointed "roofs". When you grind gears, the tips tend to wear away as they get damaged. If the damage is excessive, you will need to replace the gear/input shaft. I can't see how yours are from that picture though.

They should look like this.

Gear on left is input shaft, middle ring is 3-4 synchro and gear on right is 3rd. As you can see, there is a gap on my trans as well. This is an OEM 25K mile T-5 that has not been rebuilt, so this is how Borg Warner/Tremec intended it.

The gap on yours looks bigger than mine with a new blocker ring and your has 25k on it. I measured mine and its .032 gap. That just seemed to little. an I wrong?

Well the ring is not pressed flat against the gear until you want to use the synchro. There is probably an air gap between the ring and the gear because they need to turn loosely while the trans is spinning. When you go to shift to 4th, the synchro slider (the large round ring) will push against the blocker ring and press it against the gear cone.

You are looking into the gaps between them way too much. You don't need to worry about it. It looks fine in the pic you posted.
