Naww, I've decided that any additional quieting measures are just a waste of time w/ these gears. So, I'm going to replace them. I found a BRAND NEW set of 3.73 gears on C/L for $27.50 for a 7.5. I know that it's going to be tough to get the 7.5 ring gear over my 8.8 differential, but fortunately, I got friends in the "business". I've already got the ring gear at one friends shop in his powder coat oven heating up @ 500 degrees, and the diff is over at a cryo lab place Immersed in a vat of liquid nitrogen where they freeze dead heads hoping for some shot at a future life. . Yet another friend works as a pizza delivery dude, and is gonna let me use one of his pizza delivery pouches so he can "deliver" the hot ring gear over to the cryolab so it's still "piping hot" by the time I get there. ( best part is, if he doesn't get it there in 15 minutes or less, I get a free pizza out of the deal too)
I hope to be able to slide the two pieces together this evening, I'll have to let you guys know how it goes tonight.
The last hurdle I have dealt with (also fixed by yet another friend) is the 1/2" spacer I needed to have made to allow the pinion gear to get close enough to the ring gear to even make contact.
(special thanks to Bill at Bill's Machine shop for the billet aluminum pinion spacer) He also machined 1/2" off the front of the 8.8 housing, because after spacing the pinion 1/2" in, there wasn't enough threads to get the pinion nut on.
Hotrodding,....the stuff we have to go through for the sake of performance.

you should weld the pinion gear to the ring gear. It will not make a sound then!

I have heard this, and yes it does work, to an extent.. In the end, the rear end will probably need a rebuild.

Well,....That was a disaster! What ever any of you do, DO NOT try this method. Almost killed a guy, AND burned the place down at the same time.
After I get there this after noon, I call my pizza delivery guy to bring me the ring gear from my other friend's shop where it's been heating at 500 degrees since last night. He gets there w/ the thing and it has dropped to 385 degrees, We take the diff out of the cryo-vat and as soon as the ring gear touches the diff,.. the freakin' thing explodes into a bazillion pieces! My Dead head freezin' guy gets peppered by frozen diff shrapnel, and we have to take him to the hospital where they treat him for 27 different "inclusions" and chemical burns at the same time. When the diff exploded, It spooked me so bad, I dropped the ring gear and it melted a perfect 7.5" hole in their linoleum. By the time I get the pliers back on the gear, there is a blob of flaming linoleum attached to it. I drop the thing in their sterilized stainless sink and make a huge dent in the thing. The only reason I did'nt get the same treatment as my cryo guy was that I only touched the diff w/ the gear, and the angle of gear to diff contact must've acted like a "shaped charge" in the direction of my cryo guy. Now I gotta replace their stinkin SS sink, and who knows what they'll make me do about the hole in the floor

I tell ya, I'm through w/ trying to jerry rig this stupid thing, I'm just gonna buy a new 8.8 diff, a new set of 3.73 gears ( for an 8.8 this time ) new bearings, and a solid pinion crush sleeve, and pay to have it put together.

If you think I give up way too easy there, you should've seen me on my "real" rear end last weekend. The Katrina flood part and the mud in the gear oil was real. Because of that, the stock 3.55's were a little worse for the wear, but I decided to clean it out, put new bearings in, redo the clutches in the T lock, and then reassemble it. I dicked w/ the backlash for about two hours before I finally got it to ten thousands, then when It came time to check the contact pattern it was so far off I was going to have to start all over w/ a different pinion shim.
I yanked the diff out of the rear and THREW that junk out into the yard.
I DID order a new set of 3.73's (they got here today) and I DID pay my friend to assemble it, he has WAAAY more expertise w/ rearends, and WAAAY more patience than I do when it comes to them.

You know, I came across a chart a while back for what size pinion shim to use with different ratios on frpp gear sets. Wish I would've saved it.. They wouldn't be perfect naturally, but it would help to hit the tolerance on pinion depth if you had some sort of benchmark to start with. I know- it sucks pulling a pinion bearing back off to re-shim.

I'm with Flossy. Just buy a used one.
Or, rebuild the one you have now.
