Hey guys I'm just a little confused here, I thought the only problems you have with gt40 heads is the spark plug angle, not the bolt holes lining up. Well the bolt holes don't line up when I have the headers up against the heads, I checked the headers up against a set of 86 heads and the fitment was perfect, what gives? They're not off by much, would it be ok to grind away the little bit i'd need to get them to fit? I've got stage 8 locking header bolts I want to use on them.

Sure your heads are gt-40 and not gt-40p?
cause the p heads need different headers.

i dont think the header bolt holes change from the e7's to the gt40s or gtp's...i had probs with some mac equal length shorties, they were warped, changed to jba's with the nice flanges an no probs since, the gt p headers are to clear the spark plugs, mainly #7, i'm hoping to avoid this prob with a 90 degree boot an maybe 2 extra header gaskets

My BBK shorties fit both the E-7 and GT-40 heads.

make sure your not getting interferance from the mid pipe or cables. Also, run a tap in the header bolt holes to make sure you don't have any debri in the threads causing the bolt to not start threading.

The holes from the e7's, gt40's, and gt40p's are all the same, id guess wrong headers, are you using stock headers? 86 mustangs used e6 heads, not sure if that makes a difference.

First off I know the only prob is supposed to be with the plugs, second im using an 96 explorer block with aftermarket bbk mustang headers, they match up perfectly to the 86 heads that I have but not to the gt40s. Finally when I tried mounting them it was on an engine stand with nothing in the way so I have no clue what the problem could be.

Yea that was what I thought, but what about the header bolts? The heads on the bolts aren't all that big (stage 8 locking header bolts) should I use washers just to make sure everything stays snug?

IMO, get another set of headers with a full flange, even if you manage to get them on, this isn't the last time they are going to give you problems. You'll be cursing the day you put them on, the first time you need to pull them while in the car. I know from experience, i made a set of mac headers fit, when i should of gotten a better set, and they were a headache for years.

And i think you are confusing everyone a bit. If it's an explorer long block, you have gt40p heads, not gt40 irons. Yes they are iron, but the gt40 irons are known as the ones off of a 93/94/95 cobra.

9t40 Irons came on the 96 explorers also though. If anyone wants proof i'll show you where it's stamped GT instead of GTP. Trust me, I researched this because I already had my headers and I wanted to have heads that they would fit on.
