Has this ever happend to anyone before? I have 8.5mm wires, with stock coil and distributor, and at one of the rubber gromets that push onto the plug is firing THROUGH the rubber and onto the nearby header. The wire has no visual wear or deficiency. What is causing this? Too big of a wire? Would plug wire covers stop this, or should I get new wires?

Replace your plug wires, how old are they? I check my for arching all the time i replace them about every 6 months just to keep everything fresh..I live right by a lake so at night i drive to the lake where its pitch black pop the hood and if there arcing its plainly visible even the tiniest spark.

Did you use dielectric grease in the boots?

Sounds like you just need a new set of wires. The little wire keepers they sell in the help section of most parts stores will keep everything up away from the headers. They just slide onto your valve cover bolts.

You have a bad boot on that wire, could be like a micro crack or maybe a manufacturing error. I had the same issue, mine was burned on the bottom from the header pipe, just replace the one wire. I don't know how the hell mine got burnt either, it wasn't touching.
