...it would be so hard to find a 2.5'' aluminum 3g pulley.
I am not having much luck.

Will that work on a 3g ?

The first link I posted is for an aluminum alternator pulley.

The information in the second link explains how to use a 2G pulley on a 3G alternator.

On a side note: UD pulleys are a waste of time and money. The stock 3G alt pulley is effectively an underdrive for a Fox. It can cause charging problems at idle. The 2G pulley has a slightly smaller OD and works well at idle on a 3G alt.

My concern right now is max alt. speed. With my 6'' crank pulley
2.25'' alt. pulley and 7k limiter,the alt. will see brief periods of
18,666 rpm. With a 2.5'' it will see 15.6k at 6500 shift and 16.8
at 7k.

Then you should stick with the OEM 3G pulley.

A couple weeks ago,i picked up a 66mm (2.59'') pulley from PA Performance.
So far no charging problems. My car has a fairly long duration cam,and idles
900/950. With,5.8'' crank pulley,divided by 2.59 alt. pulley x 925 = 2071 alt.
speed at idle and a safer 15,675 at the 7k limiter.

I used the pulley off of a 97 escort alternator...has worked very well for years. Not sure of the size. Its smaller than the stock 3g pulley.

Only difference is the length of the snout on the pulley that slips over the shaft. The 3G ones are a bit longer, so if you put a 2G pulley on a 3G alt, it will hit the case and not spin.

The solution? a 5/8" washer. Slide it over the shaft, and then put the pulley on, and problem solved.

I've had the 1 7/8" pulley on my 3G with a washer for years.

i just use the stock 3g pulley, no problems.
