Black magic fan popping fuses suddenly

I've had a black magic fan for a bit now, used to not give me any trouble, but now it's just popping the fuse on the power cable instantly. I'm not a wiring guru by any means so I'm stumped. I have a 12v source for the thermostat for the fan in the fuse box in the car, running the big power wire with the inline fuse from battery and the starter solenoid, but it makes no difference which one I use. Anyone having any suggestions would be greatly appreciated.

If you don't solder every wire and terminal connection you will have sparking at loose connections because of the high amp surge when the fan turns on. I have the flexalite black magic extreme #185 fan and the controller that comes with this fan is garbage, it allows the fan to turn on with full power and the amp surge is to much, get the "VSC" variable speed controller from flexalite, it has the soft start circuitry, the fans turn on at 40 percent power and slowly gets up to 100 percent power when needed for cooling. The vsc controller also regulates the temps much better than the china controller that comes with the black magic fan.
 
Have you bench tested the fan?
Are any power connections loose?
What size fuse are you using?


No I have not bench tested the fan. May be a start though.

I didn't feel any but I will check closer. Wiring is my weak point, so I need to really look closer.

25 amp fuse. That was the one that came in the kit.

I'll have to look into the VSC. Might be worth a shot.
