I'm working on a T-5 and just have it about finished up. I replaced 2nd gear, 1-2 slider and the mainshaft. It also had a fresh rebuild using all new soft parts.

Anyway, I have the mainshaft all installed and am ready to install the top cover. I ran the synchros through the motions to check for proper operation. 1,2, 3, 5 and R work like they did when i took the tranny apart. I have problems going into 4th.

Now i know i can't judge going on how tough it is to move with my hands, but this one is noticable tough. It engages perfectly and easily, except it seems to go too far and "lock" in place hard. Once locked, it's tough to release back to neutral position. Also, the slider contacts the gear on the clustergear and interfers. I installed it with the bevel pointed to the front and the snout of the 3-4 hub pointed forward as well. I visual see the springs and tabs seated correctly. The input and output shaft are tight, shimmed correctly and i have the tailhousing temp bolted up (without silicone) to hole the rear bearing race in place so i could check clearances. Everything is perfect except the "shift" to 4th.

Anyone have any idea or expeirence with this problem?? I really don't want to pull it all aprt again. I guess i'm gonna have to.

I also need to get the pin for the shaft rail. I seem to have lost mine. Anyone have a ford part number so i can pick one up tomorrow. It's the small pin you drive into the shift rail to hold the mechanism that actuates the forks.

If nobody replies, i guess i'm pulling the mainshaft out to redo the 3-4 synchro again.

Sounds like you may not have a problem. When you engage/disengage the gears are you using the handle with the shifter?

ALso good luck getting a p/n on the pin.

It's a basic roll pin, It sounds like everything is right, try it with the shifter hooked up, I think your moving it too far.

Well i found the pin, so that problem is solved. However, i decided to try to assemble the shift forks this morning before i had my morning coffee and did it wrong. I drove the pin in a spot that i could not get it out. So i had to break the cover plate to get it out. Now i need to locate a new T-5 cover plate. Anyone have one???

I think you guys may be right, however, when i disassembled the tranny, i remember moving the synchros by hand and 4th did not engage like this.

When i get a new cover plate, i'm gonna slap it together dry (no sealant) and see how it shifts first before i take the mainshaft off and go pull the 3-4 hub off.

I just got through rebuilding mine and I did the same thing. It is normal, your shift forks will not let it move quite that far and therefore not let it get "stuck".
