do you have an intake infront of you? i had to look at mine for like 5 min then i fegured out where i need to weld buy just comon sense and puting my fingers in it :)

do you have to do any to the underside of the intake?

With all do respect man, yes I am able to do this. It is not that hard. Matter of fact I have an old stock upper that I practice on and I tried this the other day. I drilled a .500 hole in the runner and turned my machine to about 120 amps (using foot pedal of course) and got a puddle going on the edge of the hole and proceeded to fill it in. I will take a pic for you when I bring my camera to my shop. Note I have only been TIG welding for about a month now. However I have been MIG, STICK and gas welding for a long time. I think TIG welding is an art as well as a skill. So to me before or after does not really matter. Also that intake I ported with the BPT mill I went through it near the injector bung, no big deal though, just fired up the TIG. I have a Miller 180SD machine. I like it, but I think I am going to need a water cooler torch. I have had to use it cranked up all the way a couple of times and that baby gets real hot.

What do you have for a welder. What I do for the hole is start at the edge of the hole, get it going then as it cools (in a relative sense) keep going on the edge. It is hard to explain. Give it a try. Pretty cool to see it happen. The first time I tried doing this I was just getting a ball falling through the hole. I was going nuts. So I took the intake to a old aircraft welder friend with my helmet and watched him as he performed TIG magic. I saw his technique, picked his brain, went back to my shop, drilled a hole and filled it in like he did. I was so excited I drilled another hole and did it again.

TJ - "my welder" is a person. I have a Lincoln MIG welder but I have my intakes done by a fellow that used to work for me and he uses a TIG machine. I've toyed with the idea of buying aluminum wire and Argon to try the MIG machine but haven't been motivated yet. He welds them for $10 each for me. See what I mean about your the only guy I know who can do that? You couldn't either until you picked the old gray hairs brain.
 
Yes Tom, picking the brain of the old time certified aircraft welders is the way to go. I have many handbooks and books on welding and GTAW (TIG) welding that I have read but when you have a question the books cannot talk to you and demonstrate to you. Thanks.

Must confess to the rest of you as I did to Tom, based on all the descriptions, I couldn't figure out why in the world you'd add weld material inside the runner and then grind it back out. Never occurred to me that the welding was occurring on the OUTSIDE of the manifold runners. What a goofball I am. Thanks for the pics. Just like the oldtimers can show you, a picture's worth a thousand words.

Here is a test example of .500 T-6 to .090 sheet. I was practicing cause I am fabricating a box upper and going to machine the .500 to match an M-112 lightning blower. However I changed my mind and I am going to machine the box out of a big chunk of T-6061 alum.

I decided to bring my camera with me to the shop today. I had to get a new tank of gas. The other one was a week old and it leaked at the neck. So the welding supply place gave me a new bottle full of argon cause they knew some of them had some probs. So I had to finish tigging my buddies miter saw base (alum). Then I tigged up a nice bracket for my new digital readout for my Bpt mill. So then I decided to show you how I fill in holes in my test intake. So I took pics as I went along. It took about 20 seconds or less of welding and the grinding smooth took the most time. All in all about 15 min. worth of work. It is fun too...hehehehe.

Yeah - I see the same thing on intakes that I paint a thin layer of clear on wating to put 4-5 together for welding at one time. Cool - wish you lived near me! Hey, by the way - your not the TJ that sold me my Explorer intake are you?
