Well it finally happened, my 96 GT puked all of it’s coolant all over my engine bay leaving me stuck at Mont Tremblant Quebec. It looks like the Plastic intake manifold cracked as it has on multiple 96 4.6l engines. The car is sitting in the towing yard waiting to be towed to the nearest ford dealer on Monday. Even though the car only has 67,000Kms on it I really don’t expect that Ford will come good for a new Manifold, even though they know the original is a piece of Sh,t.
I will call the dealer in the morning for the bad news.

GeneEvansFord has those for 495$ US shipped(I think. All ford REPLACEMENT part over 100$ US are free shipping). Its like 665$ Canadian. I think you even have the upper and lower with this deal. I'm just trying to help you man. Maybe you should email them or call them yourself.

Dude,

Maybe I can help -- I have my stock intake manifold from my 97GT. I took it off last summer with about 34,000 KM (my supercharger replaces the stock intake). I'll PM you and maybe we can work something out....

Thanks for everyones suggestions and help, I have the car back with a new FORD manifold on it, total cost, towing and taxes close to $1600.
I am making what I am sure will be a wasted effort to pursue this matter with FORD CANADA. Lots of info on the web about this problem.
Ford replaced all Manifolds for free on Police and Taxi Vehicles and have done nothing for Joe Public.
I have sent and email and Ford say that they will respond in 3 days. I will post the response from the Quality is Job One people!!

*ouch*

I have the actuall recall letter somewhere regarding this intake manifold problem -- actually, it just extended coverage of my warranty on this part if something should go wrong. But I think that coverage has passed now....

Well here is Fords response to my Manifold issue.
Ford issued a Service Bulletin 97M98 for the manifold.
The Bulletin was good for 7 years, my 96 was 7 years old on November 2003, mileage has nothing to do with the Bulletin (my car has 67,000kms on it never seen snow).
Bottom line is I am on my own for the Manifold.
While on the phone with ford they pointed out that I had an outstanding recall on the emergency brake and should bring that in to have it fixed. The recall does not seem to recognize the my car is 7 years old.
Go figure.
Can’t say I am surprised by the FORD response!

Yeah -- this is a simple one:
=> The emergency brake issue can result in death, injury -- and lawsuits.
=> The manifold issue can result in car breaking down, resulting in annoyed customers. But no lawsuit.

Sad but true.
