Use a dremel or something similar and grind a groove in it for a flat head screwdriver to fit in. Thats how I got mine out. Then go to a nuts and bolts store/Home depot, Etc with the old screws and match the thread diameter and pitch and count and you sould be cool.

LOL the same thing happend to me, I went to my local candian tire and got a stripped bolt remover kit, it pretty much is a bit with teeth that lock into the stripped bolt. and mine were completly round, I tried to use small vicegrips that seemed to work a bit.
WHAT I WISH I DID was removed the whole TB, it honestly takes like 5 minutes, I thought it would of been a much harder job (removed it a few weeks later to test somthing) I was being lazy and trying to get it off with everything still on there.
Just take off the TB.

if you dont want to buy a stripped bolt remover you can dremel the head of the screw off or use a drill with a bit slightly smaller then the head of the screw and drill till the tip falls off
then go to home depot/whatever hardware store u want and match up a new screw with the old one

I tried an impact driver and still could not break the screws loose, then I had it in a vice (not tight, just holding the TB in place) trying to really get some leverage on it with a screwdriver and I knocked the TB out and it hit the floor and broke the ear off of the TPS. That's what not to do. Honestly, you'll have to just see what works for you, which as you are asking above may require drilling out the screw head. Good luck. BTW... a new one costs around $50 from Ford if you goof.

i actually never took the screws completely out of my stock TB, i had some machine screws in my garage that were the same size and i used those to attach it to my new TB

the screw isnt threaded into the TPS, only into the TB

Probably the best bet is by cutting a slot in the head, or drilling the heads off and unscrewing the remaining parts with some vice grips after you pull the TPS off.

Got it, thanks. Couldn't really get at the bottom screw with the old TB on the engine as I have an STB, so I ended up doing the swap on the bench. Using vice grips to grab the screws did the trick for me. There's just enough thickness on the screw heads for it to work. Thanks agan!
