Yeah, I took all that off. Even the mold part line in front was shaved off.

Is there still paint on that?

Most of it was flaked off. There’s a few spots where paint is sticking, but it’s mostly oxidation. I had good results with Aircraft Stripper getting paint off on my stock intake. I’ll hit a few spots with that, and go to town with the wire wheel.

That nub is for the ac hose right?
i am thinking about having my ac hose modified so it goes straight back to the firewall and then makes a turn so it does not go over top of my tubular intake.

Not on my car. Lol. I think it may have been for a spark plug wire holder.

And I will add to this, that 90 degrees in the garage on Oct 2 in NY is not
fun...... but I’m not complaining.

So a while back I took advantage of the Mustangs Unlimited sale, (thank you @90sickfox ) and got my drivers side floor pan for $60. Pretty good deal in my eyes.

instead of cutting out the old seat mounts, I figured I’d get new. Can this be right? $80 for these two brackets, when I just paid $60 for half the floor? SMH

So here’s what I’m dealing with. Turns out there was already a patch done right on top of the old, so now I have that, plus the original floor to cut out, and hopefully have some good metal to weld back to.

I've never had to replace the floor in any car I've built unless it was a freakin drag car...I do not envy you.

Sad thing is that if they had done it right the first time, I probably wouldn’t have to. The worst rust is in between the patch and original metal underneath where the moisture just sat and rotted it from the inside out again.

So, I got after it a little bit today. I got the old welded patch cut out. (Still need to cut a lot more of the floor out)
Separating it from the rocker took a while with a cutting wheel, but I got it done with no damage to rocker.
My CRS (can’t remember $h*t) got the best of me last trip to Harbor Freight and I forgot the spot weld cutter. So the next step will be removing the original steel from the rocker that they just patched over.
I am totally learning as I go with this one, so slow and steady it will be!
Hopefully I can get back to HF this afternoon.

Been working a little here, a little there. Got the old floor pan cut off the rocker (Harbor Freight spot weld cutter worked pretty well).

As I continued to cut and peel away rusted metal, I realized the flange coming off the, I’ll call it the rear seat shelf, is all rusted. The floor pan attaches underneath that. So now I’ll have to fabricate a flange. I’m thinking an “L” shaped flange spot/plug welded to the vertical part of rear seat shelf? That will give me my rear attachment point back.

Any thoughts or other ideas? As I’ve said, pretty much learning as I go with this type of work.

Here it is with the rusted flange cut off

I got the pan cut out nice and even, hoping for an easy fit with the new one. Also made my new “L” piece to replace what was rotted out.
I’ve been practicing a lot with the welder, so hopefully soon I’ll be able to tackle getting this floor back in.

Once I clean up all the metal, I plan on drilling holes in the new bracket and spot/plug welding it to the original vertical piece.
I know it’s a bit of a crutch, but in practicing, I’ve had luck using a copper heat sink, so I plan on clamping a piece behind as I weld.

I need some more practice on welding vertical before I tackle this, but so far it’s going well with no setbacks. (Knock on wood).

I was pretty good for a while, but lately I’ve been doing a lot more practicing, buying more tools (clamps, pliers, etc). You are 100% correct. (I keep seeing your post in my head). These things become a complete mess in no time.
I must figure something out to keep it somewhat organized!! Im thinking some small tool boxes to just put on the two shelves. At least the mess will be contained in the boxes.

(I also keep seeing your “even a monkey can weld” posts in my head).....so I must keep practicing to prove I’m a step above those monkeys!! I think I’m getting close.

I actually managed to find a very early Explorer intake in a local yard that doesn't have that nub on it. That was used as a point to mount a clip through which the throttle cables passed. You did an excellent job blending it!

I have a very similar cart. I'm very gentle with it, but it leans like crazy and is generally too flimsy for my taste. I'm going to use it as a template to build my own cart once we move.

Excellent progress on the floor! Rusty floor replacement isn't terribly fun.

Thanks man! I appreciate the words of encouragement.
The floor work is definitely not easy, but if I manage to get this properly completed, it’ll be the most satisfying job I’ve done, especially being the first time I’m trying something like this.
