if you put some mean headers on...

It's not easy to break header or exhaust manifold bolts. The only ones that seem to break are old manifold bolts that are weakened through corrosion. I have never seen a header bolt break, as the head on them is pretty small.
 
If you are leery about breaking one od them. The day before you do this, soak them in some liquid wrench. Wet them down every few hours. That should help loosen them up and they should break loose easily. Just dont spray them down and start your engine.
 
Better than Liquid Wrench, use some PB Blaster, that stuff is amazing. I used some on some exhaust studs on a set of 390 heads I have. After 3 days of spraying and not trying to take them off until after the 3rd day, once they broke loose, I unscrewed them by hand. Before spraying them, with double nutting, I couldn't even break them loose.
 
so spray em good maybe a day before a couple of times, then the day of spray em a couple of times again (might as well right?) and then no problem there? how hard are they to break loose? 1 to 10

what headers would you all reccomend? try Y like my dealer suggested? or there was some hedman at summit for like 130 bux. i wanna stay cheap since i no longer have a job and in school..also what kind of power gain should i expect

You should very rarely pull really hard on a wrench. If you are loosening the Ubolts on the rear leafs, yeah fine pull your hardest. You can't cause big problems breaking them.

The last thing you want to do is break a bolt inside your engine. You should be able to put a 24" breaker bar on it and bump it loose with the palm of your hand. At most, pull hard with one hand. If the bolt doesn't come out easily, soak it in penetrant or heat it up with a torch to loosen it. It's worth spending a little more time to avoid ruining your head or spending a lot of money.

It's not dangerous, but the engine heat will evaporate the PB Blaster. Then the PB Blaster won't do anything. You should park your car and not start it until you've gotten them out.

edit: I should say don't run it while you're soaking the bolts. :)

I just broke off 4 of them in a 93 e350 with a 460, not only broke them but they were so hard i couldn't drill them, I had to pull the engine and right now it's at the shop in my milling machine. I had one of my mech's drill them out today he has been at it for about 4 hours and has done 3 of them. They managed to harden themselves enough that he is only drilling about an 8th of an inch and he has to sharpen the drill bit. He's got one more to do in the morning.

And as you said, until yesturday I had never broken one before :D
 
Another old remedy if you've broken the head off and still have some protruding is to heat the stud/bolt with a propane torch and touch a candle to the base of it. The wax will get in there with capilary action and make it easier to get out. I tried this on a flathead (48 studs, Oui!!!!) and it worked great.
